I invariably get printouts with smaller size print. How can I make sure it prints with a larger font?

Win 10 Pro desktop, but now 64-bit latest Windows 10. Usually latest or latest-1 Thunderbird on this machines.

Try menu path File->Page Setup->make sure "Scale" is set to 100%. You might also have to uncheck "Shrink to page width" to see if that resolves the problem.
